Hi all im a member of another volvo site and thought i would share this with you ..........Ok i know not everyone will approve but this is my little project, the stripped out Citroen saxo weighs in at 600kg ish and will be taking it up the A*s with the T5 lump ive just acquired. cannot wait to got on with it :) took 2 day to get this far. just need to know what wires do what lol. ill keep you all informed on how it goes

Ok slow progress this evening, only got 1.5 hours on her :( planning a long session tomorrow and Friday.

Took a look at the turbo for the 1st time, think om gonna buy an 18t and slap that on ;)
Next step to get the engine sort of lined up in there, place strut tops in,strengthen the chassis a bit more. Then drop here on the original springs and see if the saxo is even heavy enough to squash them down a bit.
A citreon saxo t5, excellent. That should shift a bit.lol

i am going to impliment the traction control into the build now, as i think im gonna need it. i plan on buying a couple of Volvo hubs welding the threads up, then ill get our other shop to re-drill and re-tap the saxo pcd int them.
as for struts i think im going to use the originals but with lower springs.

My thought of this was to lock the wheel hubs but still make them adjustable similar to steering rack in a lock position.

Had 3.5 hours on the vovaxo today.
after measuring,cutting,measuring again,romoving the engine,tacking the plates,installing the engine.......you get the picture.......this is what i got done.
plates got profiled too, but i didn't get time to fetch them :(

HELP!!!!! does anyone know of any lower arms that at shorter than the original 850 ones? pref ones that bolt straight on to the original subframe :) (not asking much i know lol)
Some more pics took today. got the struts within 2mm tolerance. got front main cage bent and ready to weld, also the back strenthening pipes are now bent too :)

Ok a small but yet still an update. only got 1 hour on the volvaxo today so made a shock tower up ready to fix in.. second one should be made by tomz too. heres a couple of pics.
Bare in mind that its not the finished product :) i have many hours work just on the towers alone,plus some idea's that i may through in there.

Engine out again! more cut out of chassis struts placed in, tacked up and some welding/shaping taking place :) and a big thanks to graham for making my plates to cover the hole above the top mount

Nothing pleases me more than lumps of steel going together and making something look good, these struts are going together really well, and yet again thanks to graham for the plate's he made for me. Ok so i got to work, and changed my mind.........I've made some alterations. here they are.
Ok small update as works been mental ! just got my friend in to do some welding in it and got the cross bar out of the back so i can see what its looking like now :) Thanks Dan a bit more welding to yet though.....Also got a couple more sponsors! so would love to welcome http://www.templarperformance.co.uk to the build :) they are supplying 2 clear front windows with sliders,2 rear smoked windows with airvents to draw air around the engine, and a smoked rear window too! with vents to release the hot air :) really looking forward to getting this done!

emails bro. lots and lots of emails. If you get a decent company that would be of benefit to another then they would love the exposure, all marketing is about exposure,take for instance, pipercross,want there logo to be seen on as bigger base as possible. as do templar performance,ard tuning , kam racing etc etc. if each one gets exposure then its a benefit to them as it is a benefit to me. Like yourself you have evans waterless products. a fantastic product which would benefit many people for instance, pipercross sponsor the drift works team and team falcon. then evans could supply both teams with the same performance coolant and it then benefits pipercros / evans / drift works and team falcon :) It makes sense to spend time doing something you enjoy and then writing to people that it may benefit, as you and others can benefit also :) Regards

great effort so far and look forward to the finished toy. i have built many a silly car over the years but not all road legal as i race on short ovals. here is some idea's that may help with problems you have mentioned through the thread. 1 wishbones - with fabrication not being an issue and a welder make wishbones from tubing and use rose joints to connect them up, this will give you the precise length wishbone you require and also will cut out any slop, not difficult to make and if you are not sure then search local autograss to you and plenty of people who make them to size / strength you want. berrisford is the best in business for this. also you could remove steering rack and use a compression type strut fixed again with rose joints to align wheels as you want them. 2 regards wiring maybe consider a stand alone ecu system ? a good auto electrician should be able to sort what wires do what for you for cost of a few drinks. will also be interested in what brakes you plan on using on front of the car as the t5 calipers on the rear will out perform the fronts and handbrake are you going to hydraulic for simplicity? and from experiance i would make a full cage for the car and carry it through to the front strut tops and chassis rails as with the power you have built into the car with no forward bracing it will twist the shell in the end, also i would seam weld it as well , but your car your choice, top effort and best of luck getting it done .

Ok so i would like to know if everyone agree's with me on the wiring. as ill double check it when i get back from my hols :) from what i can see this is what i need to connect to the battery. to a positive feed > a12 (blu/red) a26 (red) to negative feed > a13 (blk) a28 (blk) a42 (brn) coil pack yel/wht goes to b11 coil pack blk goes to earth coilpack blu/red goes to positive i think i got that right. if i havent then please correct me :) if i have then wtf aint i done right lol. **UPDATE** after fitting a new coil/dizzy/rotor and a check over the wires i now have a spark and noise from the engine. on turn over the engine fires once but fails to carry on. I will take a look at what i can find tomz :) but its good progress for me :) as she is finally firing (ish) spraying fuel into the intake helps but it wont run correctly yet :) as i had to rush out i ran out of time. ill post more info tom as i find it Does anyone know?? does the ecu require a feed back from the pump to the ecu to keep it firing? thanks guys

Still nothing after looking at the wiring again. but what i did find out is, if i disconnect the cylinder nearest the flywheel. (1?) then it will not fire at all. i have now got the fuel pump all running off the original relay,via the ecu (how it would have been). disappointing for me as i thought id have her running today :( so now im on the look out for an older ecu from a 94 age (ish) to try that ecu instead as has been suggested so if anyone has one please help :)

yeah it primes up mate. got the relay connected to relays etc as it would have been on the car just gutted so far all goes well and hit the wall . lol
Very common for these fuel pumps to fail ive had 2 go on me, they will prime the rail but not run the engine, just an idea, got a spare working one here if you need it.

nothing near me :( just looked and bosch pump runs @ 207 litres per hour. you may be able to help me on looking at something actually:) on the fuel rail when it primes if you press the release valve at the end does it spray everywhere under high pressure or just flow out? if you know that is lol dont want you to cover yourself in fuel lol

if your fuel pump is working, can i ask on the return fuel pipe have you got it connected to the orginal valve that sat on the orginal car (mounted very close to front subframe) for it to return when engine is on boost into main line? won't run any sense if this device is not fitted. if you have fuel pump problem i use an inline external pump (walbro) and never had any issues from these running a 300bhp volvo to a 50 hp micra all on same pump as to the starting running issues can't help much here, but is it immob related maybe?

Put the air filter in a stainless box and put a roof scoop like a scooby bonnet scoop on the roof near the back and feed it straight into the box
That photo'd location is too near the engine and cool air is hard to get at. Pull a longer 3" hose from the front of the cabin but no direct vent from the outside due to rain, dirt, etc.
cant you keep the air filter in the front of the car..?? in the old engine bay, just extend & plumb the piping through..?? very very cool though!! :smile:
Are you planning an engine cover? If you can keep the temps around 20-40 the air density isn't going to be effected too much. Of course the lower would be better, but I think the BHP change would be minimal. I believe humidity in air is worse...and we live in the UK do we're all screwed

Used the original fuel pipe as vacuum to the brake servo.
Main + power from the engine has been wired up and re-routed to the front engine bay
that hose might be too small. it might take a good few second to build a good vacuum in the servo and you might find the pedal goes solid if your on a track when using the brakes alot.
i'll test it out ;) wont take no changing if its no good :)
Use an addidtional vacuum pump like the S60/s80 where a pressure switch will turn the vaccum motor on where there's a lack of vaccum in the servo or go hydraulic (like me) :D

It's a long way from the front to the rear. Did you make a calculation on the volume to see if the water pump can displace the needed volume of water ? Compare it to the Volvo's original setup (which BTW has a bigger hose) and see, you can eliminate the volume of the radiator - being standard and all. Good to know. Also your pipes are stainless ? For the winter, don't forget to drain it or it'll crack up. I'll advise you on another point -have a bleeder valve at the highest point at the rad, which will help you to remove any air-lock in the system, unless you are using the Volvo's expansion tank - which begs me to ask, where's the expansion tank located ? Front or back ?

I've put a bypass switch on the fan so i can cut in it if i think its getting high just incase

When engine is shut off, water should not be drained from the turbo to aid in the heat convection.

I'm doubtful if the intercooler can be cool enough. You're making shrouds to draw in air ? Fans will be mounted on it ? It'll be fun to see it on the RR though, with their fan blowing to the side of the car.

Both Quarter panels welded and solid today :) nice bit of thinking time while outside :) got the clutch cable in place with bracket that will push the Volvo clutch master cylinder in, i'll take pics tomz :) . . . . . . . . . . . Still waiting for CRN BRAKES to actually deliver my re-corrected brake disks 2 weeks on :( Gman paintwurx popped down to see how she's coming along and there he's gonna start on the bodywork soon :) :banana:

Removed drive shafts from front cv's / made pick up sensor bracket / fitted pickup sensor bracket / fibre-glassed inner boot / sanded back / skimmed with filler / fitted brake disks all around /done a few more welding jobs here and there. and had a general tidy up on the inside.

My next build will be a lot higher Bhp but that's for another thread, and another day.

New doors bought as these ones are rippled to hell. new bonnet bought "ditto" as soon as boot's finished i'll be sending bonnet/boot/doors to paint shop. Also started stripping car down again inside ready for paint shop. got rear inner quarters in,also have designed rear arm joints ready to be cnc'd New turbo on way soon which requires manifold rework (GT28 hybrid) New Throttle body ordered from a 940 t6 (3" instead of 2.5") so inlet will also require rework. No pic's took as to be honest there's not a lot to show lol.
I have a genuine carbon defuser from a jaguar xkr-s (google a pic) sat on my desk, would you like this to incorporate the rear bumper so you can have twin pipes. :-)

That's exactly how you should weld mild steel onto cast, looks spot on mate.
Plenty of heat into the cast :) and good power through the welder = perfect ending ;)

Heating the cast up before welding allows the mild steel from the welder to eat+mix into the cast, thus adding mild steel to cast , and in return giving a much stronger weld :) Hope i said that right. lol

IMO the best way to weld to cast would be with an arc welder instead of mig, using a warmed low hydrogen or cast iron electrode.

Steering rack setup welded / sleeved / welded again / cleaned up / painted :)
Plan on doing more tonight up at the lock up :) if i do then ill post pics later :)

Due to personal issues the updates have come to a stop, but this week i intend on getting down the garage every night and doing as much as i can ready for the paint shop. I have waved the gear cables across the engine and connected them up to the new gearstick (thanks Merc!) all looks good and i should work as i want it to with a little bit of engineering. ;) gonna get side skirts fitted hopefully this week to as that not going to be straight forward either, saxo obd socket is going to be wired in to the volvo ecu too, for fault code purposes.(thanks to Wobbly Dave for the pics) I would love to buy an ecu i have been offered but funds are low at the moment as started a new job so that's not gonna happen :( I am to collect a box full of 316 grade stainless steel elbows/y's/t's in various sizes this week. inlet + outlet gaskets ordered. Got a company wanting to sponsor me coilovers all round but not till it's painted and near completion. Anyway thanks for all that are following the project (p.s. thanks to flying brick for the injectors too!)

Had a great day on the volvaxo today, and plan on having another day tomorrow. gears have been figured out - all welding jobs now completed - top mount now fitted - jump on to exhaust tomz - then engine out and paint time! :) Massive thanks to Graham Minards for your help

Wowzers the volvaxo projects coming on great guns since I last peeked my nose in the thread. Cracking work and good on those that have help this come about.
Gaskets have arrived/body kit clips arrived/Q-bond arrived/Carbon fiber wrap arrived/2litres of black stonechip bought/2 litres of white stonechip bought/Temp gauge on way/Rev counter on way/triple pod on way/rear bumper work has been re-started,carbon fiber diffuser fitted and fiberglass/filler work has started around it. large lifting eyes have been drilled and tapped into the chassis ready to lift the car off the engine :) busy day lol
good to see work has restarted......................keep it going

Custom oil feed for turbo being made by HEL Performance (one of the sponsors), 11 meters of fuel pipe + clips, 4 meters water pipe + clips, 4 meters vacuum pipe bought today , hoping to get fuel pipes fitted Saturday, hope car will be white by Sunday :) Now thinking of re doing my loom as I'm unsure the blue will suite the car now :-/ so may go back to black or white even :)

Good to see you have a healthy sized inlet for your 44. Mine would have taken a lot more work to get just so. The DW300 gave me the fueling I need without the added plumbing headaches.
Shed load of wiring done tonight. cooling fan wired in to mains +/- & ecu / fuel pump wired to mains + ecu / switches on dash working (ecu on / fuel relay on) , and we have a spark when cranking! now need oil feed to turbo, oil cooler re-homing, oil return making, afm rewiring (as moved to window) then we should have lift off :)
Tested a few wires/ all water pipes connected/oil return made from turbo/fuel test completed/ turn over works/ she's back alive! but only to test ignition :) got a few bits to sort before a 1/2 decent run.
Getting excited to see this thing going :)
1st coat flatened back ready for top coat tomorrow :) few bits reworked,rear boot section reworked too :) gman spent 6 hours wet flatting alone today :)
UPDATE :) Custom Turbo oil feed came from Hel Performance :) so that's been fitted :)
Top coat of paint applied 5 coats! so ready to cut back and polish soon :D

it does exactly the same as a normal engine bay :) as rear window has vents too so there will be a vacuum effect from within the engine bay. Exhaust tips arrived today :) along with hi/low Hid Kit plus Hid side lights Hoping to get throttle cable through the post tomorrow :) Gears have all been tested and work fine and they select just like the volvo used too :) just got to figure the clutch side out (cable to fluid) although it wont be that hard (i think lol). Got a full weekend ahead of wet flatting the car down and polishing up. also hoping to get some brake plumbing done, but i think that may be pushing it lol

Now i have a problem :( . . . . . . . . . . . . . . . i ran the engine up and the fans didnt kick in... ran for 10 minutes? ish , if i disconnect the temp sensor they kick in as they should, maybe im not running it long enough? also it does seem to be getting hot in there and the the rad pipes warm up (top hot / bottom hose warm).
The oil cooler has been removed and a pipe in between the hoses ( this is temporary) but even after 10 mins of running the pipe isnt even warm yet the oil in the engine is hot? i removed the oil pipe and made sure there was oil coming through but both pipes blew out oil and at a rate of knots! EI: 1 litre in 3 seconds easy. p.s. the oil is 10/30 synthetic will this effect things too?
Anyway any help would be great :)

its the fact the oil is cool when running through the pipe where oil cooler should be that worry's me when the oil out of filter + in top end is hot :)

Ran the volvaxo up today after finding an air lock :) 25 minutes after running the fans cut in and out as they should, looks like she's all good :P

I've just spent half an hour catching up on this thread, really interesting build and so nice to see something different! Must congratulate you on your attention to detail - your creative skills are amazing and your patience unbelieveable!! If only it was permissable within MSA regs it would make a really good tarmac rally car I reckon. Looking forward to seeing and hearing it in action.......
Anoyed!!!!!!!!!! may need you guys to get thinking! we went to start her yesterday and she just clicked, so 1st thought was dead battery, after trying to charge it still no luck, infact the pump fuel sounded awfully stressed,(ie under huge pressure).....it ended up being the main engine earth had some how become undone! so we got the car out the garage and it was running fine, then i was revving her snd the throttle stuck open (doh) i managed to shut her down but when i re started her she was lumpy as hell ei: car is running rough as foook clouds of black smoke etc etc so initial thought was fuel pressure up the spout....pump up the spout..... i have checked as well as i can but i cant see anything wrong with them, ......as i was in the engine bay i thought id unplug the dump valve and she runs a lot better, infact id say its fine..... but why?have i blown something off elsewhere? i cant seem to see anything,.........before this incident it has always run sweet as a nut. i have a show in 2 days! i really need to sort it out :( any way heres some more pics too :)
This is why I stay up late! beautiful work you've done there. Car runs crap with d/v but ok without? engine idles in vacuum... d/v always open when idle... maybe d/v is stuck closed? Idle control valve might need looking at too.
dumpvalve is brand new, and opens and closes, when revving just seems weird that stopping it all together helps... and even more weird is that it revving hard has started the issue :(
Hmmm - beyond my knowledge mate, there's plenty of more in-the-know members that might shed some light here. All that springs to mind is dizzy, maf or ecu.
Could be yr maf.It can fail anytime matedid the morning after I came back from Belgium and was running fine before that.
i'll take another look tomorrow as im so tired i may have missed something more than obvious........

Check all your boost hoses etc, make sure you've no leaks. Mine's run like crap recently because it had a leak in the intercooler and was drawing in unmetered air, maybe you've got a loose hose clamp or similar and it's pulling in air.
Problem solved!!!!! return hose showed no return lol, end's up "someone" got the fuel return trapped between the body and the ant roll bar , forcing all the fuel into the engine >< ..........................DOH

As some of you may know i was not happy with the rear hubs i had drilled/tapped etc in the past so i was going to buy 2 new hubs and have them machined by a proper cnc shop, each hub £90 each + vat + £80 machining.... then i found out that volvo did a 4 stud hub for a short period, not only that they are 108 pcd the same as a saxo!!! i found 2 and bought them @ £29.99 each!!
I arrived home to find my hubs had arrived, excited i opened them up to fine the spline size + drive shaft nut looked to small :( i thought sod it and jumped on it anyway,,,,,removed original nut and tried new nut on drive shaft :( nope to small :( i was gutted but hey there here now so continued and was going to just get new shaft ends, to my happiness i tried the shafts any way and they fitted great! so the old nut was used instead and both sides are now proper and i now trust them fully :) also sorted a problem with play in both rear wheels at the rose joints, :) Oh and the original volvo wheels bolts fit too lol happy bunny..

new rear brakes fitted due to old ones being piles of shiiiiiit> fronts stripped down + re done = happy car.!! :) Took her for a ride and she ran great and even handled well considering all the butchery that's gone on, she pulled well through the gears but only hitting 6-9psi (boost controller not connected up yet) video was taken by "someone" but waiting for it to be sent to me for editing lol :)
Of course you'll need to come out to play sometime and get an independent review of the the handling?? :lol

After a chat with Ard tuning, Lucky has informed me that I need to close my plug gap up ;) as under high boost the spark is being blown out lol :P A friend of mine has also started to make me a new clutch mech so it will be easier :) Looking forward to trax :) should be a good crack :) (although fuel costs are gonna kill me lol)

Well........blue injectors are now coming out and 630cc's are going in......... and I need to make a bigger maf housing :/........my blues are running at 114% / my maf is max'd out / and im getting timing pull up the rev's. should be fixed by the weekend :) At the moment she is an absolute animal! I can't boot her even in 3rd as she just spins up :) god knows what she's gonna be like when I get the fuelling sorted :) im also gonna need to find a t5-r gearbox. as I need limited slip.

take my mates home made roller.....some scrap sheet metal.....a small bit of tube.....a lathe......and tadaa! a new large maf housing!!! and my new 650cc injectors!

OMP Seats look good! They comfy? What model are they, i'd quite like a nice simple seat like that for mine.
Hybriduno, After reading your post and asking if you were on M4,4 I did the M4.3 conversion as well. Somehow for the autoxbox, an MIL from the TCM is lighting it up but that's not why I'm posting. I just want to let you know that the round BCS (if you're using EBC, forget this comment), will cause boost spike unless you change to the newer square BCS. It's like the duty cycle is off between the two BCS. Anyway I'm back on Dilemma's M4,3 program as I can't seem to get round the MIL from the TCM. All the DTC off commands are for the emission only. Maybe I'll head over to VolvoSpeed and see if there are any updates
I have the newer style bcs :) im getting nice peaks but no spikes. and holding a steady 22psi on a good map ;)

One thing, why is everybody fitting an Ostrich? I've been reading the thread on Volvospeed, but I can't work out what it does.

Would anyone be interested in the volvaxo project rolling shell? ei: so you can whack an engine in + loom and crack on? I may be stripping her down and using most of the parts on volvaxo mk2. As far as I am aware the following will be on the shell if I have to go ahead with future plans. rolling shell bc racing rear coilovers standard front shocks etc forge fuel cell basically I will be removing the seats / engine+box /intercooler/etc etc. So throwing it out there. any interest pm me or comment :/
