...... to get a Volvo back on the road. Finished at Goodwood nice and early. Repaired my Garage door(there's always something to fix in my house) then I started to pull the V40 apart. Realising that I have never started a project thread I thought it would be good begin today: Image Image Image Image So Gearbox is ready to drop out, but light got the better of me. Working a nice shift this week, so potentially I'll drop it one afternoon to establish if the DMF is actually foobar'd. Depending on result will establish if I fit the lightened 850 flywheel and clutch. Other jobs on the list are: 1. Headlight 2. Front wiper motor 3. SRS module 4. Wheels -(16" bought) 5. MOT/insurance/Tax 6. Proper polish and dent repair 7. Exhaust gasket... Could mean a 16t is installed if time allows.. I've already found a few bushes on their last legs, so powerflex might be getting a call.. So you can all cheer together..!!!

If the S40 diesel is the same running gear as the Carisma diesel, which I believe it is, then it's a Volvo box as we had to get the oil from Volvo when we serviced the Carisma diesels which used the Renault 1.9TD engines. The Carisma even had Volvo gearknobs fitted with the Volvo font and Volvo stamped on the gearbox mounting craddle, lift up collar under the gear knob and up to the top left for reverse ;) Wayne for 1 minute I thought you were doing a double clutch conversion, UK 1st a V40 T4 DSG anyone? ;) lol

Oh and one thing I have noticed... the SPEC pressure plate that has been removed is just a LUK plate painted blue, so the only thing I can see that is different is the friction plate itself.. DMF is OK though, so it'll go and sit in thebparts box for a few years..

Today's update - Flywheel fitted, clutch on and gearbox bolted up... not bad since working on my own levering the jack with my foot.. At one point I thought I was stuck with me holding the gearbox up as the jack slid almost causing catastrophic consequences.... but all is well. If I get out of bed early enough I have two choices.... reward myself at BKV.... or stay home and progress a bit further???

There's Eurocarparts, but not much else locally without driving out to the industrial estates. I also like to buy from my own high street sometimes. We've got to support them (even some of the larger retailers otherwise it'll disappar. To be honest the price isn't that much different.

Just filled the gearbox with new oil and will put the bumper back on tonight.. No pics, but the car has gone to a local MoT station for diagnosis of the airbag light and reset, then MOT. Not sure if it'll pass. The handbrake didn't seem that powerful, but then again handbrake turns in this car were never brilliant.. .... So now the wait!!!

Airbag fault Drivers side - I've been always looking at the passenger side, so I'm hoping a dodgy wire. Anyway garage is going to keep the car for the repair ... And finally the usual drop links. Is there a sweep stake on what car will make it to the softies meet?( if I make it)?? Car's been at the MOT station all week, so no contact made other than to find where the airbag ECU is located. if it is finished it should be just droplinks to fit and job done to be taxed Sat Morning. Yep, progress report isn't good. One ECU is giving passenger side error the other is giving drivers side error. So sweepstake over, I guess I won't be in a Volvo this weekend. :(. I'm going down in the morning and if they honour the retest it'll be off to RT's on Monday (Not that they know it yet!)

Today's update - Car dropped off at RT's for diagnosis as one ECU gave a fault to the the passenger side and the other to the drivers side. So both ECUs are crap. Now I have to decide to risk another second hand one or bite the bullet with a new one at £400...? Ohh what fun!!! Then on the journey from the MoT station to a "single place of repair" RT's it was quite a hot drive over and the engine decided to give an engine fault also. I hope it is something I haven't plugged in as the car would run, then drop the revs to stall only for the idle control valve to kick in to keep it running...

volvo v40 airbag part number is 30613048 Awaiting a reply from a guy on eBay £89 second hand!!' Funny thing is it felt quite odd driving a petrol car enthusiastically again. It all felt really clumsy and slow. That was until I remembered that a petrol car could go above 4000RPM. It's been a while since I drove the car with coil overs, maybe I've gone soft as it was't a nice experience on the bumpy roads round here.

Well after several failed attempts at securing a second hand unit for the Airbag ECU, I've plumbed for a Volvo new one RRP £400.80. Glad we get a FRF discount. Guy at MOT station said he would honour the retest, so Hopefully in two days I won't be missing from the line up........ finally!! Then the upgrading fun can begin...

So I've been been playing with the new car yesterday. Seems to be a police magnet. I had a BMW go round a roundabout to turn round to potentially follow me. I don't think he was suspecting that I had missed the enterance to the petrol station, so had already turned round. He seemed to slow and stare at me with disgust!! Currently undecided if the transfer will go ahead before Trax now, timetable for this weekend has been wasted, by an issue at work plus a BBQ in Loughborough. Might need to bring both cars!!

With all my escapades with Volvo Copper washers, today was the day to finish the S40.... After a short trip to Guildford the heavens opened, so £140 later I had a waterproof Gazebo. I thought it had better work, but time would tell.... Today's driveway.. Image Bought a BSR exhaust from eBay a few months ago to fit...bolted straight on with no issues. Image All done..... So I thought.... Time was getting on and it was getting dark, but at least I had finished. Fired up the car, but noise from the engine sounded like there wasn't any exhaust fitted. On closer inspection it became apparent that the exhaust manifold gaskets where ALL the wrong way round.....doh!!!! Some head scratching started as to correct this I was contemplating having to remove the lot again, that would have been all that time wasted..... But then I remembered I had these.. Image Stud extractors worked a treat, eventually with all the studs removed each gasket was slid into place and the studs were re-inserted and bolted back up...... Finally it's back together and all it quiet again.. Will have to clean the car up and then it's done. It's too dark for photos..

Thanks. Even if it did take me 7hrs just to bolt up the oil and water ways; the exhaust, vacuum hoses and then have to unbolt all the manifold for the second time. I did have a look for the 850 MBC, but couldn't find it, so at present the car is completely standard.

I think the S40 might need a bit more work. The brakes are shockingly bad and I'm hoping that the steam under the bonnet is just condensation Q - Has anyone seen a dim brake warning light on their car? It's not. Fluid level, but maybe pad sensor? It is definitely dimmer than when ignition starts up, but it doesn't go off.

is there moisture in the rear lights? I think the sensor is mounted in the rh light unit. if there is it might be causing the dodgy reading on the warning light. or just change the bulb in the dash to see if it gets brighter ? if so, fault in circuit because the sensor had gone or you fitted the wrong wattage bulb ........

Yep... They are 235/35/19 WheelMania wheels taken from a Mitsubishi Lancer. They are the same as my 17s so I have the option to change the red tabs back to silver. I think the 235 tyres are going to be you're biggest problem, I'm sure they will rub against the trailing arm. For a five stud hubs find a Mitsubishi FTO. I got some tubular trailing arms to allow for wheel clearance, they Evo hubs & brakes, not exactly cheap though! Image

My logic was that I can use a 25mm spacer to make 55mm offset.. Image The muppet part if this is that offset is measured from the centre line, so in fact with the spacers I've tried wheels with a combined offset of 5mm from the centre line and not 55 as I wished :doh: Thinking laterally I've just looked a milling the rears down to an offset of 40-50mm, but there isn't enough left on the stud bolts angled contact points. So that's ~ £700 wasted.. :dunce: :dunce: :doh: I could make them fit, but it would be a bit extreme as my arch rolling skills ain't going to be able to go that far.. And before anyone starts..... :finger: ....... I'm now going to sit in my garage and cry...

Car had complete brake failure last night. It's gone from max to min in the space of a few weeks. I know these cars have issues with their brake lines, so it's going to be an interesting weekend.. So including a headlight that won't work. A radio ariel that has snapped, so can only use the phone, the CD player and iPod. I think a drive shaft is on its way out oh and I think the cam sensor has gone. Wonder what fate this car going to have..... Oh yeah I'll repair it someday...(sorry in a wind up mood today..)

General picture-less and pointless update - I think the fluid has leaked from the near side front calliper, but it was getting to dark to see, but I have discovered that my exhaust has decided to unbolt itself again!! Turbo held by two nuts (one which is loose) and down pipe by one but only!! I've just bought some aero tight stainless steel nuts... Seemingly these are designed for my kind of issues....at £15 for 10 they had better be...

So I'm still slightly confused.... I bled up what brakes/clutch I could today... Pedal is back working fine... Still no signs of leakage anywhere!! I'm going to run it for a few days to monitor it.. Plus I was in a but of a quandary.. A set of uprated brakes are advertised at £900 new for 304-330mm front set up if needed. As a full set of callipers was going to cost me £400-500 I thought ... Maybe, just maybe.... However what has put me off is the 12week wait!!!

It is a possibility. The fuild is going somewhere, and the chuff of smoke I'm getting could well be brake fluid and not my oil return pipe(again...!) I've reading conflicting tests on how to diagnose a brake servo(booster on some websites) because I initially thought this might be at fault.

Day started well..... Image No CV joint changed... :( Good news - Doors are fixed!!! Rear door needed the whole unit changing as both inner and out handle clips had snapped. If I was overly pedantic I need a new rear door card now. Front door was as easy as WD40 to free everything up. Car locks fully for the first time in 2years. I bet some tries to break in now!!

Image Car 2 - 1 me.... We're now getting somewhere. Torque multiplier just bent a wheel stud... But a 1" socket breaker bar on the end of a leg of my engine lift has done the trick.. Happy Saturday all (so far..!!)

Ok, 8months and no major changes. The MOT ran out and due to other commitments and a strange enjoyment of Satan's juice (the derv) nothing got sorted on this car. Anyway I needed to move it so it has been relocated to my factory for a while. Whilst there I gave it a bit of a run around the car park, which was fun as it takes off still and has my chav'ie dump valve. It's not happy!!! Sounds like one tappet has dried out, but worse than that I have a massive chuff of white smoke!!! Seal in the turbo..??? This car might need some proper surgery now . :sick: :grumpy: :cry: :cry:

I actually hoping it's just the reemergence of the faulty turbo oil return pipe that took me 4-5 goes to get it to seal properly.

If the cars sat for a while the white smoke could just be water vapor, condensation does build up inside the engine when not run regularly. get in nice & warm. Shut it off & try again tomorrow. No more smoking, no more problems. If it was a big cloud of blue ud be a bit worried :)

It's worse than that... Potentially spun a shell, engine seems to have a very distinct rattle. Maybe bent rod, but I'm keeping my hopes up on that one as I would have thought it would have gone at Silverstone last year..

I'm hoping a bit of engine flush might solve this unless anyone's got any better ideas (maybe Terraclean?) If this doesn't fix then it'll need a strip down. Issue number 2 - plumes of smoke coming out of the exhaust!! I did a video, but it doesn't show up very well. Think it's time to strip the turbo off..

So time for an update. I've got the original Turbo housing going for an upgrade, but whilst it's away I was given the idea to use the spare 18T until it returns. Brand new Bosch brake booster ordered and delivered. So in theory all it needs is manpower and a nice MOT station. I just need to see if I can be bothered to port the exhaust housing of the unit

which manifold have you got Wayne ?? any favourable porting / smoothing this side has to be beneficial, can't see that it could induce lag, well in my theroy of the easier it is for exhaust gases to get from the cylinder to the turbine wheel as smoothly as possible, has got to help reduce any possible lag. As mentioned elsewhere my japanifold was modified at the turbo end as it looked restricted, so it was ground out and knife edged to try and aid flow, the other end still needs to be done, but there was no time to do it when it was fitted and the next build should have a ported head so the manifold would still need porting again to suit that, so was left as I don't like doing things twice and now there could even be an S60R manifold winging it's way here. I would like to make some sort of crude flowbench to see if there is any real world difference between them and a standard manifold, well time will tell if this happens, can't beleive no ones flowed them, in the mini circles everything is tried and tested and results are proven.

The V40 is a cut down 5cylinder T5 manifold. I've got all the porting tools I need other than a high powered Dremel. I'll have to see if my weedy unit lasts.

Recent Fbook posts have been discussing progression in this, so status to date is: Replacement turbo - I didn't send my old one away. For the moment I'm going to use a secondhand unit for now. Exhaust port was polished waste gate inside turbo has been enlarged by about 2mm Exhaust port on manifold was enlarged. Regiment took the usual swearing to get the lower return pipe on losing a gasket in the process needing me to hunt high and low in the garage for my spares before ordering a few online in desperation... Anyway with it all finally assembled the brakes and clutch were bleed with race spec fluid. ...... Then I remembered that the headlight module had failed.... No MOT for this last week. UPDATE - secondhand CEM sourced... Just need to fit and then MOT in the morning I hope..
