Project rust box time to save the gul

Originally mini me found this gul left in some ones front garden looking very sorry for its self so made an offer and managed to buy the car which was fantastic news after a week Wayne realised the cost involved getting this just half decent would be a small fortune and just didn't have the heart to sell his lovley t5 so decided he was going to sell the car. I had a word with Wayne and a price was agreed that we were both happy with so the car came into the work shop. So the spec, its an original 1995 Volvo 850 t5r manual with 179k on the clock all original apart from some 40 mm lowering springs which will be going. And the plan is to fully restore the car from ground up with all new parts bushes etc and to be used as my daily car this will be done over a year or two as I just don't have the time. And the best bit piccys Image Image And after a quick wash Image Image Image After the wash I decided to spend the next 4 hours doing the interior but I don't have any finished piccys so will up date later But heres how it did look absoutly scruffy Image Image Image Image Image I was really surprised how good the interior came up with a good wash also all the seats came up like new with a good dye and leather cream the plan for the interior will be just a case of having the front seats re trimed and all new foam apart from that I cannot fault it.

After that I decided to see how good I could get the paint to come up I knew it would need a full respray but thought why not and it can show others what to d First was the roof this was all done by hand and came up really well Image Image Then the bonnet this was done by the machine polisher and cutting compounds as it was totally a mess Image Image Image After that I decided to put the car on the lift to inspect the under side and see what needed doing Well quite a lot needs doing I have never seen a 850 with rust and rot like this it just goes to show parking them up on wet grass for long periods of time will batter the hell out of them To most people it wouldn't be worth doing but luckly I can do all the work my self so will save a lot of money Image Image Image Image Image Image The floor pan here is really thin so will require a full new part Image Even the main bracket for the real axel is rotting away Image Rear beam Image Rear shocker housing the fuel tank will be removed to see whats hiding under there Image And that's about it for now next job will be to remove the side skirts to see what the cills look like as a few do tend to rot there.

On a quick note did every t5r come with a cd changer or not as this doesn't have one, I have looked at the bolt holes for the changer witch have never been touched also the wireing loom where the cd changer cable is normally routed through is undisturbed I also removed the head unit and it looks to have never been removed it has the plug in the back for the amp and aerial and that's it, it does have a extra radio plug doing nothing but theres no space left on the head unit for it to fit so weather that to bypass the amp I havent got a clue.

youch i've never seen an 850 with front wings that bad, BT's lost here jacking points as well. As for the cd changer, no it wasn't standard (well i know of another T-5R that didn't have one fitted)

Can't believe the automatic gearbox was a £935 option lol.

My Gul has a cd changer, although untested at the moment.

I will say one thing, considering some people will break a car that doesn't need that much to fix them, its makes a nice change that there are some people out there that are saving them and returning them to their former glory.

My beloved V70 T5............... The pics of the car are still on my FB profile, and it almost makes me cry to see her. She wanted for nothing except maybe a steering rack.

floor isnt to bad, but if was me id find a donor car and chop the floor panels out rather than plate the floor thats in there now. im sure youve got your own method though. are you going to tip it on its side to weld up the floor. cant remember the proper name for the jigs. one the body work is done it should be easy after that. ish

Good luck with it bud, look forward to the progress pics..[/QUOTE] Cheers dude with 3-4 days worth of work should see the underside fully striped with new secitions welded in ready for new under seal after that its a new engine, sort the grinding braking new boot new wings along with other things and finally a full respray and its should be a lovley car and tbh its worth it there cannot be many left I wanted to buy gul 10 yrs ago when I bought my t5 but with 5k and on a apprentice wage all I could afford was my lovley t5 cd been worth it though.

After that its just a case of replacing things or just nuts and bolts as I like to call it but check list will be floor first then strip rest of car for a respray and build back up from there.

Decided to take the sill covers off today to see what it was like under them and after a good poke with the screwdriver tbh im quite glad I expected the sill to be a lot worse I have seen on another sill all the top along the drivers door had rotted away. So the only areas of rust is the two shown in the pics the passanger side hasn't got any rot which is good news. Image Image Hopefully in a month or two once ive sorted the spare bedroom out I will make a start on the under side and get all that sorted rewelded and fully striped and new underseal also all new bushes on the read axel.

that dosnt look bad at all. get some 1mm cut dics when cutting out the rot. itll keep life easy for you. looks like a couple of days max for all the welding.

Yep not bad at all one day to take all the under side off axel fuel tank etc and full interior out and another day to cut and weld the underside after that its the crap bit of striping all the old underseal off to replace with new

burn it off with a butane turch if your brave enough. the type the roofers use. thatll make light work of it. i used to used stonechip and the paint the floor and arches using either hammerite if was white or 2k. with out doubt its the easiest. when my volvo got repaired a while back they used a ruber coating on the boot floor. its prevents it from chiping and looks like factory

Yeah im going to give burning it off a go first and as for the under sealer I was thinking of getting a paint shop to mix a batch of under sealer the same colour as the car.

Hi, Good luck with this, glad to see it's not just me that tries to save them from rusting into the ground! Have you checked the odd curve in front of the front strut mounts, behind the black plastic box, on the drivers side, for rust? One of my guls has a hole you can put your fingers through in there. Looks like the inner wing liners don't stop crud from going up in there and getting trapped. Mine looked like it had rusty streaks down the inside, until I checked the back.... and then the crying started....

Yes, if you look behind the ecu box and the expansion header tank, tucked up in the corner, and the same on the other side, the coumpound curve has rotted out on mine. If I could work out how to make my work network let me attach pictures I could show you better, pictures being worth a thousand words and all that.......

I found some rust thats starting behind the rear arch liner on the drivers side, it's not too far gone yet but it's certainly not surface rust. I always thought that these cars just didnt rust at all, apparently I was wrong.

Yes, I was of the same opinion, before I started poking around too deeply. The other favourite seems to be the spacing bracket between the inner and outer wings, in front of the front wheels.

What most people seem to forget is that these cars are around 20 yrs old now so tbh they have done brilliant to get to this age look at a lot of other cars from the mid to eairly 90's they haven't faired so well. Best thing to do with our cars is when you first see rust get it sorted and not leave it or just give it a quick rub and hope for the best as that's how it spreads and gets a lot worse.

Update time As I now have a donour car I needed to strip a few items off bumble bee (yes that's its name) to see the extent of the rust and what needed replacing tbh its not bad at all with most of the rust just being surface and will grind back to solid metal other areas will be cut out and replaced. I also started stripping the underseal off it wasn't too hard the scraper and angle grinder made short work of it and with a good rub down with brake and clutch cleaner it will be ready for primer then new under seal once all the repair work has been done. Any way piccys Image Image Rear bumper bracket Image And the bumper main bolts was a nice challenge to remove with out snapping Image Image Image

This coming from the bloke who took 3 weeks at approx 4 hours a night to shave a door lock off a boot lid. Lol At least you know it will be worth the investment at the end, especially with the detailed restoration.

Yesterday I spent the full day stripping down the donor car and cutting what bits I needed so this morning the shell got weighed in and to make a start with things for the gul. Heres the new axel being striped down and will be treated in red oxide paint first and then either black or silver carnt make my mind up. Image Heres the two wings I got of the donor car they were in decent shape where it could be seen but did have rust where they bracketed on so all the rot got chopped out and new put in and shaped back in line. Image Image I must admit this happened when I had the urge to join the gay gold club with the v70r had it for a few month and sold it and ive always wanted a gul but I just think the turquoise looks loads better this time tho ill keep both. How hard was the rear axle to get out ?[/QUOTE] Thank you as for the rear axel its really easy you will either need two people or have some sort of support to hold it when unbolting first off undo connector for for abs loom sensors its with the ones for the fuel pump etc and is a yellow block connector, then take the brake pipe off the Y joint, then remove rear shockers and springs lastly either get some one to hold or support it best thing would be a gear box cradle but as I didn't have one I used old wheels stacked 5 high and undo the two main bushes and pry them done and job done

Hopefully tomorrow I will get chance to nip to paint shop and see if they can provide me with the under chassis paint I want and as soon as I get that let the fun begin I can start sorting the under side and once that's done I have orders to sort the spare room out for the new addition. THEN ROLL ON ENGINE CHANGE just need a new clutch and rack

Well summert else to do now once the under side has been repaired 5ltrs of chassis paint. At least now I have every thing so hopefully will finish the axel in the next day or 2 put new pipe work in then time to strip the guls underside Image

Replaced all the bushes on the rear axel today I was expecting them to be a pig to do but tbh not too bad at all best thing to do for removal is drill the old casings out then a bit of swafega on the new ones and knick them in square. I also did the rear axel in black but really didnt like it, it was way too dark and looked quite dull so ended up with the silver which is nice and bright at the mo but I wouldnt how long it will stay bright come winter use. Just need to replace the copper lines not that they need doing but minds well put fresh in there while its on the floor ive also go new flexis to fit aswell. I will post some piccys later on

One of the first things I ordered for the 850 when I got it was the headlight covers and I was told they were NLA and I managed to track a set of new old stock from Kings in Southampton.... I also modified them so they were branded like the Ford ones as the Volvo ones are plain and I always liked the badge on the Ford ones ;)

Small update got the inner floor prepped and a first coat on to test for reaction it has reacted a little in odd places but will all get re done when the last bit of welding is done in the passenger arch. once that's done and the underside it will be engine and dash removal time. Well that's all the welding done now from the bulk head back all the seams re done all red oxided and ready for paint hopefully sunday. Also got the rear axel fully built back up with new lines and hoses, rear callipers all striped down and built back up ready for a lick of paint.

Been on with it today aswell im really impressed with how its finished the paint work on the floor has come out lovely will be a shame to cover it with carpet. Update As im rebuilding every nut,bolt and thread will be run through with a tap/die, cleaned and then copper slipped should make it much more easier when maintaining. Image The inside is all done Image And had a few hours to put the axel back on excuse the yellow on the bolts they still need a rub down and blacking. Image Next on the list is hook the hand brake up fit new pads and discs and then adjust the hand brake and it should be moveable again.

Update Fitted the hand brake back in and cables new shoes, cleaned and adjusted system Image Then new discs and pads also replaced one calliper as it had a seized pot but will blow that out tomorrow and see what was the problem as the boot is fine with no rips so hopefully a clean on the pot and its will go with the spares. Image Image Next was to remove the drivers side drive shaft and also the front strut for the new one also found out the spring had been fitted upside down. Image one of the abs problems Image And a poorly fitted boot leading to very little grease left and full of ££££ Image

Well the guls replacement engine will be coming out of the t5 tomorrow forged rods over sized pistons new shells and polished head also the quarffe diff will be going in the gul aswell think the engine has only done about 3k since built so will go well with the every thing else that's new

Its amazing what brake and clutch cleaner does but wouldn't recommend it on paint you want to keep nice Small up date Looks like this Volvo isn't just only good for people but tweety pie also made home here Image Also wanted to have the steering wheel looking great so off to royal steering wheels for it custom doing and also a new alcantata boot aswell Image Image Hopefully next week ill get time to do the welding in the engine bay then finish the chassis painting off and onto nice new paint

Yeah there's always something that crops up that should have been done at least it only wasted half hour fitting it back in. Pretty busy for the up coming weeks with work so don't know when ill get round to doing the welding. Once the welding is done I can then drop the sub frame and crack on with the rest of the stone chip and chassis paint to finish it all off then onto prep work for body paint

Finally managed to get a little time with the gul got most of the welding finished just need to do another bit on the passenger side. Seam fully welded up Image All front of drivers strut tower chopped re done shaped Image Passanger side chopped out and shaped back in Image Image Image Old sub frame Image Image After grinding smooth and further shaping time to start masking off for chassis painting to finally get the lot done Image I was surprised at how good the front of the strut towers looked until I got some heat on it and terribly weak thin steel so decided if a jobs worth doing its worth doing right so all been re done with better gauge steel just got a bit to finish then I can do rest of masking.

And piccys Really happy with how it went on did a slight dusting coat first then one good coat. Had to smile ide ordered grey primer and it did look grey in the tin but now looks white I suppose it will be easier for the yellow to cover. Image Image Image Image

Just waiting on 5ltrs of auto glym super sheen which is like vinyl and rubber care so I can clean the loom up and other bits and bobs.

When I was new here I popped up the wiki info and got shot down in flames..!! funny now though, but back then someone did say they were going to the factory later that year and that they would find out how many olives where made, but they never got back with an answer, would still like to know how many where made in the 3 colours and estates or saloons, so if any one out there has some real figures, there are a few on here that really would love to know for sure.

££££ing yellow, wasn't happy with the bonnet and boot I did think I was being too careful with hanging them vertically so got a fair bit of orange peel as I was trying to avoid runs. So while I was pi$$ed off of stripping the doors down I thought lets crack on and sort bonnet and boot prepped it all back up but this time decided to try some panel degreaser I got given got a absolutely great finish but its got loads of fish eyes and I mean loads at least they didn't have orange peel just bloody loads of fish eyes so got to do it all again. Needless to say the panel wipe got a good beating then in the bin and off to sulk I blame Jimbob for distracting me. Roll on tomorrow

Picked the wheels up today and well impressed with the finish there a little darker than the standard wheels but I thought it should set the car off well with being bright yellow. Image Image All new conduit for the wiring loom and will give me chance to inspect the wiring fully started it today and probley half way through. Image I was lacking inspiration with the paint work so decided to do a little test area of colour sanding which has come up great and removed all orange peel just needs another going over with 2000 and the g3 stuff is fantastic to work with. Image Also had to buy a new pump for the compressor so got that fitted and back to spraying hopefully next week Image

Brakes and clutch fully bled tonight and fully mobile again the brakes are nice and sharp and the clutch is lovely and light oh the joys of new parts I do need a new selector cable for the throw as I did repair this as it had pulled apart and while the repair is fully working and would keep working its a little stiff so will call Volvo in a couple of days once ive doubled check the list of what's left to order

Not had much to update but did improve the breather system where it re-enters into the intake pipe. I did over hear Tim saying to the dwarf that its restrictive and can be done away with but as I've all ready had the pipe power coated I wasn't up for it being welded again so I improved the old system. This is it half way through Image Its all bored out now so there are no restrictions and all smooth unlike the ledge all the system had to sit on first no wonder they make up easily.

Its here collected her this morning then managed to get a little time this afternoon to do some work jobs done so far are rear liners fitted and new wheels fitted on rear both rear doors fully built and wired up passenger half way there, fitted new selector cables boot internals bolts back together but the lock has decided to give up to borrowed another one looks like ill have to keep the boot key in the car just in case. Really impressed with the work he said to take it back as there are bits still left to be buffed up which would be easier when its all together and if it they come out like the rest of whats been done ill be more than happy. Managed to get a hour tonight and got the drivers door built back up which now only leaves the passanger glass to fit and all the external rubbers and the doors are done. Noticed a leak on the cam cover from the hole next to plug number 4 iirc so mustnt have sealed correctly so thats another job on the list might take the plung and buy the volvo stuff. should hopefully have from 2pm onwards tomorrow to work on it so will see what I manage to get done

A little bit further today didn't get as much done as ide of liked to but not bad seeing as it was a late start of 1pm till 6 so not too bad. Ide love to get a set of ohlins to finish the car off I truly don't know which way to go at the moment the suspension is all standard and as its more of a weekend car just to enjoy with the odd drag race I might just keep with the original suspension or at least the R springs and just get a good quality set of dampeners

The Ohlins struts and shocks are great, but suspension technology has evolved a bit since they were new and, while they arent as kool, there are a lot of newer 'better' options available. That said, I picked up Ohlins fronts locally from a wrecker and spent quite a lot of time trying to source parts before rebuilding them. I do understand the appeal.

Been a busy day today managed to get all the underside sorted and done resealed the cam cover and also replace some bolt as they were just spinning, brazed afr boss in down pipe, fitted exhaust system ready for mot then it will be going for stainless also all new rubbers, fog lights fitted and rewired as original loom was manky and rotten, out side temp wiring re done, managed to find the missing passenger side mud flap so both mud flaps fitted and arch liners riveted, all wash pipe work fitted and connected up, new hd drop links, new track rod ends, all mud flaps and door trims dyed and lots of other things ive all ready forgot about. Only had a bit of time today so managed to fit door car inserts, change coolant, wire in gauges, fit gutter guards new head light wipers, fit passage seat, fit new gear gator and knob all rest of trim inside the car fitted and done just need a few clips but that's about it. The interior is filthy so I do apologise about the mucky seats they will be cleaned dyed and leather treated also the new steering wheel wont be getting fitted until its been back at the spray shop as there's not chance im letting the get their grubby hands on it. And shes fully road legal slaped a genuine cat back on and as clean as a whistle ill investigate the old cat and weather it was caused by the evap pipe imploding or just not being hot enough been for a run its like driving a brand new car ide forgot how nice the original suspension was also been and booked her in for final paint flatting and then I can fit the spoiler. Also went and had the tracking done with some fancy new gadit machine they have just got in so thats all done. Happy days

850 door kick plates fitted and also now looking for the stickers that go on either side of the dash as the old ones were tatty and now I've cleaned them up you can still see the out line where they used to be so if any one has a part number or know if Volvo even still sells them that would be great. Took the grey poupon for a run today its brilliant how smooth it is I also gave her a slight open run in 3rd and the pick up is increadbly smooth I know people say they hit boost cut on standard ecus but this didnt at all weather thats down to the 1.2 bar acuator god knows but it hit 16psi and held it all the way with a afr of 11.5 constant really smooth and quick ide forgot how much fun these cars are

Did a little today Re did the bolts on the arch liner to front bumper as the heads were just slightly catching I could have used rivets but I like thing to be bolt on and bolt off so swapped the bolts for one with a coach head. Fitted the roof strips and re blacked the bumpers again as all the cutting compound had marked them. Also gave the car its first polish and wax. And finally the old badges were looking tatty with the chrome dulling so I decided to see what they would look like sprayed up and really happy with them ill fit them and make sure im 100% happy and if not off to Volvo to buy new ones but this should give a good contrast to the yellow just need to let them dry and then a clear coat. Got back in at about half 4 from half ten this morning absolutely superb service and the work man ship is truly awesome all mandrel bends and awesome tig work. they have sleved the cat for me as if it doesnt pass next time I can fit a better one then after the cat in the tunnel they have fitted a long race can and then where the suit case is theres a straight box and the rest is pipe work over the axel leading to the 3.5" tail pipe. on ticker over there is a really nice burble pretty quiet normal driving ide say its just abit louder than original on the way home theres a viaduct and holy ££££ the sound is like a fighter jet echoing then came the motor way and I was truly shocked its so quiet at 70 all I hear is the normal road noise All in really happy the service and work man ship is truly top notch it comes with a 25yr guarantee all that isnt covered is rubbers and clamps. I can honestly say this is the place to go exhaustuk sheffiled. Image Image I forgot to take some under side pics so ill get them tomorrow when I put car on lift and will do my best to get a video

Some pictures, got to wait while the little one comes in to do a video. Also got a phone call from exhaust uk saying they had put a few pics on their Facebook of the car and its had quite some views and people also wanting a video of it and could I do a video so told them hopefully end of this week or beginning of next ill nip in as im out that way and let them take a video hopefully the bloody spoiler is back lol. Also cleared the badges so all done bar the t5r as that had a slight reaction so re painted it today and now needs to dry. Fitted the new steering wheel looks great got it all bolted back on and went to test horn and nothing just my luck so off it came and spring contact that touches the squib ring the end was broken off luckily these can be replaced so I robbed it off a spare wheel I had just waiting on the arm rest now. I have ordered Plasti-Care which apparently is the same stuff as Wurth Plastic Dye, it can be found on Ebay for around half the money. Not yet used it, will be trying next week, but the Peugeot owners clubs swear by it on the same greying plastic bumpers.

Was going to take the car to its first meet but half way there I thought ide look at what mpg it was doing while crushing at 70 it was showing between 3 and 4 mpg oh dear so pulled over and had a look to see for any reason why it would be injecting so much fuel couldn't find any thing and also the also looked and smelt fine so no fuel in oil so I decided to return home to which I noticed when crushing with no throttle the mpg was around 4 but when on throttle and boost the mpg was increasing so got home and swapped on board comp and hey presto all fine. Been using the car a couple of times its such a pleasure to drive also got a new fault to fix so she's keeping me busy every time I loose traction all the dash lights go off and stay off until I turn the car off and restart so will hopefully get to the bottom of that tomorrow.

Car obviously looks great on both sets of wheels. Personally prefer Satellites but in the proper Volvo T-5R Anthracite colour, bright silver is a bit much on a bright yellow car for me. With them wheels in the grey colour it looks sort of original but with slightly different (and better) wheels :)

Had a few hours this morning on the car I've replaced all dash light bulbs that was shot,re aligned steering wheel as it was slightly off and cleared all the old codes which it had. Here's the list A2 233 535 414 233 535 A3 311 312 314 322 213 214 424 142 144 122 A7 122 113 132 B1 122 124 126 132 134 212 222 231 232 234 236 311 314 321 411 414 418 420 B2 122 B5 222 232 242 All cleared and came back with all 111 so will give the car a run for a while and see if any of them come back

Suspension time Finally managed to get out in the car for a little run I was hoping that with using a s70r as a daily the gul wouldn't feel that quick but it certainly does makes the S70r feel very slow but one thing I did notice the standard suspension is just way to barge like. The main problem I have is I still want it to have a good ride quality so that's ruling out coil overs as I don't want to spend over 1k on kw what's people's opinions on b6's also what springs you using as ide like to keep the same ride hight but I'm guessing R springs at this milage are just way too soft.

My Gul rides b6s and lesjford springs, poly'd engine mounts, ally wishbones polyd with meyle hd removable ball joints and strutbrace front. It's a brilliant ride, not soft and sporty but not crashy. Koni yellow's on the other same poly's, which feels a bit more sporty but still perfectly ok every day, on eibachs I had koni str.ts which i put on the laser and whilst not as sporty a massive improvement Over the standard worn rubbish, total bargain as well £250 a set new.

I had koni yellows and merwede springs. Didn't like the ride quality. Friend of my has D2 coilover on his s70. It it sooo much smooter. Another friend has also D2-s on a mk3 supra. And thar rides beautifully as well. I would go for Coilovers if I were you. Not the cheap ebay ones..

Hi Pete, I see yellow towing-eye on my car, whereas yours doesn't. I can't tell from the picture why, because it's a bit too dark. Is there a towing eye cover or something I'm missing? Also, the lower centre grille, is that an individual part, or is it the vertical vanes which are part of the undertray moulding? Cheers, Mark F

Holy s41tballs. After seeing it in the flesh at York I knew you'd put a lot of work into the Gul Pete, but I didn't have any idea it was as much as this! Just read from start to finish and I'm in awe. I've been thinking about a Gul for a long while, but after seeing yours I want one even more and have decided to start saving. Lol cheers pal and yeah she's certainly had some major work. Absolutely over the moon with how it turned out and how she runs well worth it. Ide always wanted a gul from first seeing them but once ide passed my test I couldn't afford one and ended up getting the green t5 I used to have so all good things come to those who wait. And na kiddys will be fine lol
