First off hi from a new member, looking forward to learning a lot from the community!
So where to start with this one..
I've always wanted a fast estate as I find the whole concept totally perverse and never really found an excuse to have one until now.
I have a bunch of other cars including a Alfa Giulietta as a daily, but my favourite is probably my Clio cup race car - it is the definition of grip, corners like a house fly...
Anyway, I digress: I've been looking for a estate to pull my Brian James and to do tip / building merchant runs due to an ongoing house project, it will also be used every year for the run to LM with my mates. I looked at TDI vags and a few other marques but having had a V40 1.9 D a few years ago I really wanted another Volvo. Cut a long story short my friend linked me to an ad for the 850 which in all honesty I hadn't considered as an option due to age. Anyway, the price was sub £350 so well within budget, it had FSH, towbar and once I took it for a drive I knew it was a car I needed in my life - I was shocked at the performance, the 5cyl sound and the old school addictive turbo lag :)
Exterior wise is a little rough, but mechanically it felt sweet so I shook the chaps hand and away we went.
So, engine is healthy having tested it, going to repair all the broken bits, service everything then start some upgrades which are probably the common done thing around here so not particularly exciting. I've been looking for a new project recently anyway now the clio is reliable so this is a perfect excuse to get the tools out again.
It already has a absaloute (sp?) map but I don't really like the delivery (although there may be an underlying TCS issue there). I need a decat down pipe and cat back, a bigger turbo and some other supporting bits and pieces before having a live engine calibration. Have picked up some titans from @Ettienne on here (who mentioned the forum - hence I am here) which have then been refurbed, going to chuck on some eibachs and fresh dampers. Looking for an R front bumper (imaginative...) and then I'd love to get the car repainted in Radical blue.
Any recommendations on where to locate a reasonably priced straight flange downpipe, a 18T turbo (seems to be the best bang for buck based on research) and a R front bumper would be gratefully received!

If its just a normal t5 then a 16t would be a decent upgrade, though that would depend on how much power you want as the 18t will flow better higher up the revs.
Just be careful how much boost you run low down because the con rods are a weak point.

I've got an 850TDi among my fleet, excellent work bus.
Sounds like you got a bargain too.
The engine is a VAG AEL lump, basically a 1.9 TDi with an extra cylinder.
They respond really well to a bit of fiddling, sound good too when pushed!
The person to speak to on here is Martin Smith, his TDi is pretty naughty.
Afaik, a 16t works really well, an 18t prob wouldn't work really due to the lower exhaust gas temp from the oil burner.
First weak point is usually the rod bolts, then a wobbly flywheel and DMF from the torque, after that you'll lift the head with too much boost.
Looking forward to a bit of TDi action :)

Hi all, thanks for the welcome! Sorry to disappoint but It is in fact a T5 :) I have a powerful diesel in the form of the alfa so I'm a big fan of TDI power normally.
A member contacted me with a R bumper for sale so that's made my day, the whole boot is now full of spares so I need to have a big day and get it all fitted.

Managed to make some progress with the shed over the last few days.
First job was to swap out the discoloured and cracked headlight. None of the washers or wipers for the headlights work either and were in pretty bad condition so I've pulled the whole lot out for the time being, kind of in two minds however as its a classic volvo feature so may reinstate in the future.
Took a long day on the car and managed to get the front shocks, wishbones, eibachs and track rod ends fitted to hopefully improve the super lose steering. All standard bits, aside from the springs, not interested in poly'ing or stiffening things really - it's not worth it frankly; nice compliant ride with plenty of shove it what I am after :)
Most frustrating thing is that in a past life I had a fully equipped workshop with a ramp, working on the floor makes everything just that little bit harder - hey ho!
Also did the cam & aux belt, water pump and thermostat (to solve the dipping temp on the road) as well as fluids and a few other bits and piece.
Engine generally speaking is nice and dry, no leaks either side, although underneath someone has bodged some silicon on what I think is the Turbo oil return pipe, not sure if it requires any attention however.
Belts are a pleasure compared to the F4R renault engine, its a 4hr job even for the experienced, only thing that had me scratching my head was that the new aux belt was about 6" longer than the original but after some quick research online it appears they changed the belt routing which explained the extra length.
Happy with the progress so far, more updates to follow - it has a lot of work ahead of it this week moving some other cars around so I'm pleased i've managed to get the long overdue service bits done.

Christ, me and Jamesy were made up when we did his Eibachs and Billies in a day, between us, with a two post lift!! :lol:
Also, I was proud of myself to have done both timing belts, tensioners and all filters on my 850TDi in 4 1/2 hours.

Haha - I did say long day... :) I'm not mechanic and never have been (strictly speaking) but it's been great to dust the tools off again.
I bled the coolant system in the dark if that makes you feel better! Plus I was on my own so no one to distract and I managed to lock myself out of the house so no extended tea breaks either.
Honestly the belts are a joy, no locking tools required, great access, built in timing marks - not sure why the other small number of engines I've changed belts on don't use the same design philosophy, hats off to volvo! Took just over an hour I reckon.

Thanks for your comment, hopefully there will be some more updates shortly, I do have a boost hesitation issue that I need advice on diagnosing but I'll get some videos up for that.

You did identify the turbo oil return correctly, I've seen that bodge before. Personally I'd renew the oring and gasket, genuine parts less than a fiver.

I am quite impressed with that silicon bodge! its about the only one I haven't found on my current car!

If it is a standard ecu it looks like it is over boosting slightly... think the end of the white section is 15 psi so looks like it is boosting to around 14psi & then the ecu is knocking it back to around 10 psi which is where it should be...

End of the gauge seems to be around 15-16psi when tested (there is a great thread on here somewhere which I'll try to find).
From what I've read normal boost is 9.7psi and about a third into the white, just past the end of the gauge and just off the end of the white is where you'll usually be with a mapped ECU.
I have noticed that mine has done something very similar on odd occasion, running a mapped M4.4, but only where max boost is reached in 4th gear on a cold day and at lower speeds, I'm thinking it's ECU protection to stop engine damage like bent rods, but it will be interesting to see what the experts on here think.

Thanks guys, the ECU is the standard part but with 'upsolute' 277 off the shelf map according to the previous owner.
I do have the original stock ECU as well which is not mapped - so I may pop that on and isolate the cause.

i think if it was me first place id look is the tightness of the wastegate arm then the security of the boost hoses, ie if there is a lot of engine rock under full boost an insecure hose would open dropping the boost so engine rocks back an seals the pipe again....
worst case scenario is the laughing shaft is warped and bent a giggle pin or two :B_thumb:

Not a huge update; I've been slowly sourcing some parts for the project over the last couple of weeks and been doing a bit of reading about to proceed modifying it for more output.
So continuing with the boring modifications as promised the first thing I needed was a downpipe -the new ones were all around £600 which seemed crazy money. Luckily a 'GWE' part came up on here for sale so I bought it and it arrived yesterday, is in great condition so happy with that purchase. I also bought the common exhaust manifold upgrade as I found one for £50 on the web:
Now looking at exhausts, choice seems pretty limited off the shelf, so maybe a ferrita will do.
The downpipe also came with a 'angled' exhaust housing for the turbo, I guess for compatibility with later cars but also possibly for a slightly higher output? Anyway it appears the stock 15g is not compatible with the housing, but that wasn't a major concern as I had intended to swap the turbo anyway, again a 16T came up on here for sale at a good price so I've picked that up as well, those bits should arrive next week. My train of thought is that in the future if I wanted to move to a larger turbo like a 18 or 19 the same housing should be useable?
Right, back to the odd engine behaviour in my earlier post. I swapped out the mapped ecu with the stock one that came with the car and the behaviour immediately stopped, that's not to say that there isn't an underlying issue with the car when its generating more beans, but it was a step in the right direction. I'm going to look at vac lines and the actuator on the turbo when I swap it - I think you can buy the actuators separately? Maybe an uprated aftermarket part might be worth looking at? I guess more reading required... :)
Once I get all the new bits on I would certainly like to send this old ECU off and get a more suitable map, can this be done remotely? Are there any good live calibration places to use? Any recommendations as to who or where to go would be appreciated!

So the car went to Charlwood Automotive near Gatwick for the exhaust / turbo / manifold fitting. It looked like a horrible job to do on the driveway so I was happy to pay - fully recommend their services. Exhaust note is far improved, could possibly have been a bit louder but it keeps it subtle which is a positive. Car is still stock ECU & Injector wise so no real difference in the drive, possibly picks up a bit better.
Last weeks job list consisted of PCV replacement, it had been done a year ago or so, but for peace of mind I decided to do it again:
Whilst it was apart I replaced the intercooler hoses with some Samco jobs. I would have rather they have been black but the price was good so blue it was! They have a dump valve T which I've blanked as I really don't like the sound a dump valve makes. Also changed the PAS pump as it was getting very loud!
Fitted new brakes all round and handbrake shoes on the rear - stonking 45% offer on at ECP so couldn't pass the saving!
Cleaned up the mudflaps with some stain black paint, came out really well!
Body work wise I dropped a tidy rear bumper, R front bumper and the spoiler off with a friend for painting, should be collecting today or tmrw and fitting before Thursday morning for the trip to LM. Looking forward to not having a cloud of lacquer peel behind the car on the motoway :)
Need to do something about the roof mouldings, currently researching the best option, any suggestions would be useful:

So, left to do this week is fit the painted panels, fit the white injectors once they are back from being serviced, fit the ECU with the correct calibration (thanks again Ettienne!) and then go out and make sure the stock clutch is ok at least for now...
I understand the stock clutch may be approaching its limit at this spec (280-290hp ATF) so we will have to see. I also believe my car might be a dual mass type flywheel type so I think a solid flywheel and R clutch upgrade in the future may be required, especially as I would like to add another 50hp or so at a later date.
Super excited about the drive out to France with the car this week - as long as there is a regular supply of fuel available!!

The trip to LM was awesome, as always. If you like racing, beers, BBQ and spending time with mates without any women around you NEED to go. Quick vids, they don't come close to capturing the sound and atmosphere to be fair.

Been a while since the last update!
The 850 has been busy helping me with bits and pieces over the winter. Lots of friends and family come out of the woodwork when they know you have a large estate - it went on a trip to the south of France full of furniture and junk for my parents second home, I'm sure other people have now done more mileage in this car than me...
It developed some strange coolant level behaviour which with the help of the members on here was diagnosed as a coolant pressure leak so although I haven't touched the car in about 2 months I've got a box of volvo parts ready to fit in the next couple of weeks.
I've decided to really push the boat out now and over the next few months along with some work colleagues I'm embarking on a project to develop a sequential turbo-charger system for my car as a bit of fun. I work for an OEM (not volvo sadly) as a control systems engineer - we are a tier 1 automotive manufacturer so there are a lot of knowledgeable people around me (thankfully!)
Anyway, I have a few questions that I am sure the forum members will be able to help me with. Ettienne as my one-stop-shop for volvo parts thus far has kindly given me a spec list of potential parts that would fulfill my needs, just looking for any shared experience on these parts, alternatives that could be looked at, or other upgrades to consider whilst everything is apart.
The aim is to see 400hp+ with really smooth delivery and buckets of torque throughout the ERPM range.
Engine wise I've gone with a S60R engine for the internals and will either match that block (shimmed obvs) with an 850 head or rebore the 850 2.3 to take the S60R internals. Any opinions on which to do? Overall what is the reliable HP limit of this engine spec in peoples experience?
I'm carrying out a full rebuild of the block and head - are there any aftermarket parts worth considering instead of OEM in the valve train/bearings/fasteners? Looking at NA cams as an option but need to do some more research on what benefits they bring, they also seem to be quite rare!
Head porting - worth it? Did have small benefits on the NA engines I used to play with but these were the days of spending thousands to gain 10hp!! Any other comments or suggestions on the engine front would be great.
Questions to follow on transmission & management options. Don't complain about FWD - watching the other project on here about the AWD conversion with great interest, and management plans are interesting....

Another option is that, you could fit the s60r internals to the 850/awd 2.5l lpt block with no machining necessary and should be a very reliable upgrade I have been told and I am considering doing myself, should I stumble across some s60r internals.
